@jheissjr Aside from build quality, tons of battery fires, lots of them. More than is the norm for any other EV brand build by a western or EU company. The stuff assembled in China has very sus frxs, and BYD within China constantly releases new models with very little change to it. Overall its a dumpster fire built in on a good idea and the perception that everything is fine when its not. Their government uses this to tout its green vehicle position when that position is build on fake stats. I don't know how BYD holds up for real (from people who aren't simps - paid or otherwise) outside of China.

I actually haven't seen or heard of any byd ev fires since they switched to the lfp blade batteries. Chinese vehicles are becoming dominant in my area anyway and seem to just be better made than most other places stuff now.

On the screw issue, the 100 screws of the inverter. There is a lot of radio frequency inside the inverter that you do not want leaking out. The long interface edges between the housing and the covers can act like a slot antennas at higher frequencies. Using a lot of closely space screws to attach the covers to the housing can ruin the slot antenna action preventing leakage of the RFI. Even though the inverter runs at relatively low frequencies, the wave shape is sharp and has very strong energy up into the 100's of MHZ. So, it's not a mechanical consideration it's an electric consideration.

True, but there are other ways to solve this. You can use shielding gaskets, you can have tabs that hook up the top and bottom, springs or stakes, design shielding boxes in your stamping or casting, etc. Paul is right, this is mechanical design done by EEs, I'm also an EE. Screws are used in stationary equipment to prevent board bend and also provide grounding, but using it in automotive is asking for trouble, both electrically and mechanically.

I feel confident a group costed this out and found threaded fasteners plus installation labor was the lowest cost solution. RF conductive gasketing material is pretty expensive, is fragile and requires finicky alignment. Screws are inexpensive and need minimal training to install. Perhaps even an assembly robot can install the screws.

And, that's not even counting assembly time.

I believe you talk about pulse-width modulation. I don't know what frequencies are used in EVs. Typical motor controllers switch at no more than 15kHz. But it's 100% harmonic distortion and noise may reach 100s of kHz. The 15kHz is problematic enough. It puts out so much noise that it can "kill" your broadband connection. It can also trip earth-leakage circuit breakers. Special, shielded cables are used. As well as filters. Those are usually as large as the inverter itself and much heavier. Think a large transformer. PWM can be bad for the motor as well. The higher the carrier frequency, the better.

the inverters "thin stamped lid" you like so much FORCES you to use a 'short spaced' method to attach said lid to the main enclosure! You can use less fixings if the lid was cast, but the cost of screws is irrelevant, and as they are all put in and tightened at once with a screw placing jig / robot, it's takes the same time to do up 100 as to do up 1. There are other methods, from glue to spring clips to lazer welding, but what you find is the design, dev and critically VALIDATION of such process costs more than just using the screws. The final point is screws allow rework. During dev these inverters undergo a LOT of testing (i've spent years of my life designing and running high performance electrical machine tests for OEMs) and undergo lots of reqork, revisions, and instrumentation fit outs. Having screws means you can do ALL that AND validate the production sealing solution at the same time. Otherwise, you have a dev set of hardware and a Proddy set of hardware, which means you have to then do lots of expensive late-on testing of the proddy sealing solution after you have finished a lot of the basic functional and performance testing. This adds huge cost and time delays to the program. Suddenly the cost of lots of screws (lets charitably say $5 per inverter, but it's less than this at volume) doesn't seem too bad.

Thus it’s not very expensive for them to make really high end magnets. However for a US company the supply chain to get the same high end magnets is much more painful, expensive, and risky. If a US company can only get the magnets they need from China then they have huge supply chain risk if the material flow were to be stopped from China for any reason

In fact, oil-cooled motors are already very common in the Chinese market, and BYD uses them in its high-snd products. Rotor cooling only occurs in some high-performance products.

Always appreciate Pauls insight. Not needing cooling on China motor rotors due to the availability of Diprosium and Turbium which withstand high heat is gold dust! I engineered 44 years in big auto world wide and you always knew when you were talking with a true expert as not only would they know the technology but the geographic and even social influences of any design, I always found it fascinating taking geographic and social aspects into my own designs made for a better outcome.
Back to today running my from new in 2014 Tesla Mode S P85 here in the UK Ive just fitted a coolent dexe on the LDU  (Tesla Large Drive Unit ) as we know rotor cooling leak is an Achilles heel on the LDU but here in UK we have no Death Valley or long high speed runs and faced with coolant in the inverter due the motor shaft coolant seal failure its best to remove the rotor cooling so allowing for th geographic (no high speeds) and social (theres a support structure of home and 3rd party repaires/mods) plus it being an induction motor there are no magnets to cook theres a design path for these motors to keep on working, thanks Paul ill sleep at night!

They can be had, but it represents a supply chain risk, so try to go with a design that doesn't need them. Sometimes insurance isn't something you buy from an insurance company. 42:49. I think that the reason WHY they choose to have flexible cables on the 3 phases is also to accomodate one of the electrical contacting process which is the ULTRASONIC WELDING. This process vibrate at many thousands of kHz and create additional mecanical stress during the welding so having a flexible part allow the stress to be damped. They eliminated 3 screw by choosing to not have seperated 3 phases conductors and 6 junctions with screws. But still 6 of them are ultrasonicly welded anyway. The large chunk of copper between the hairpins and the 3 phases conductors are the plate to make easier the ultrasonic welding that require pressure on both sides of the weld. (They can not weld the copper braid strap directly to the hairpins)

And on the opposite spectrum their cheapest cars Atto 1 (Seagull) or Geely EX2 they have ~50-70kW motors the cost cutting there must be to extreme so would be cool to see that as well.

That stator explanation made me realize what I did not understand before. Several years ago a supplier of flat copper rails told me about a company that was testing EV motors and had ended up using flexible power cables. The reason was a stator wiring design that was loose!! That did not make any sense to me. He said: “You know, heat, vibration, magnetic fields. In that design you cannot use a solid copper bars, because something has to give.” I’m pretty sure he was talking about BYD for being a Huizhou company next door to BYD.

Paul, great video.  I wonder if there are any long-term studies on how those cooling jacket seals survive after 10 years.  It looks like if they leak it'll ruin the inverter, possibly blow the fuse or the inverter (physically blow apart like charging station plugs that have had water ingress).  Reminds me of the GM inverter review we were a part of and I asked why is there a big hole in the middle of the control PCB and our supplier's answer was to pass coolant through via o-rings.

Thanks for sharing that. The thermal conductivity between the rotor, stator and housing appears poor. if the stator is just a loose slide fit into the housing wouldn't that cause thermal resistance and high heat under high power? Maybe press fitting the stator into housing with some added thermal paste would be an improvement? Also, the rotor has holes, but it is unclear if there is any internal centrifugal airflow there to transfer cool air from the housing through the rotor?

VERY nice to see removable and thus serviceable inverter components, namely the IGBTs, most EV motor inverters are potted, and in many cases, the transistors are bonded directly as bare dies to the inverter casing making repair practically impossible.
